Okay. I spent a good three weeks working with tech support on this issue, my own fault it took so long as I work late, and stay up late... Anyway, after much trial and error, answering a bunch of questions, sending in screen shots, and so on, we found the issue. Now while I do have a fix, imo, DAZ has some code to fix.
While working on a book cover, using an older character, I manually tweaked the settings for Iray. but I kept messing up the settings while tweaking other things, so I created a character preset. Turns out DS saved a ton of morphs into My Library for G2F. (C:\Users\Admin\Documents\DAZ 3D\Studio\My Library\data\DAZ 3D\Genesis 2\Female\) These morphs were being applied to all G2F models when the duf file was loaded, unless I'd specifically removed them and saved the file.
I did a lot of testing before I came to the conclusion it was safe to remove everything inside of C:\Users\Admin\Documents\DAZ 3D\Studio\My Library\data\DAZ 3D.
If either of you created your own character presets, check for a similar path in the My Library subdirectory. Roger, look for Genesis 2\Male; and Pearbear, look for Genesis 3\Female. (That's how they are set up in the data directory of My DAZ 3D Library in the Public Documents folder. (I'm on a Win7Pro x64 system. I expect the directory structure is the same with other versions of Windows.)
Of course, there may be something else going on for you guys, but it's worth taking a look at your directories to see if your problem is the same as mine.

Cosplay Girl - Wonder Woman ~ HDRi & Iray custom mats for the wonder woman outfit. These outfits are Terry McGs at sharecg. I just re did the texture maps in Iray and applied supersmoother modifiers to the outfits to make them fits Silvers Character better. The hair is by OutofTouch Natasha hair with OOT's Iray hair shaders.

Cosplay Girl. Super Girl (teen years) 1980'sTV version
HDRi BG, Custom Iray mats to the super girl outfit, which is a kit bash. I used g2f with pretty 3d school hair for my character.
I think I am close to finished with converting Planet Lava by Stonemason. All of the lights here are coming from emissive textures including the lava, sparks, and the skydome prop. I tweaked the settings on the lava textures many times before getting to this stage.

With the PA sales I was going through all the sets and props to see if there was something I wanted that was on sale and I came across a complete White House Oval Office set. I have another that I bought at another site and it had excellent props but only half the room was modelled. The one on sale here was the full room but no props. Marriage made in heaven! I spent some time finding other props to flesh out the room and converting textures to Iray and the lot, and this is what I came up with. Finally a place to issue super secret orders to my spies. Also I want to make a "In the not too distant future War nerve center" version of the room which has the couches cleared out and some large map tables and comms equipment and stuff like that added. Needed a full room to do that so I'm really happy I was able to get this at a good price.
This ought to make a great illustration for a children's book. Love the zany design.
